When VicRoads set out to upgrade one of Victoria’s busiest freight corridors, standard concrete pit lids couldn’t meet the performance, safety, or whole-of-life requirements the project demanded. Terra Firma was engaged to develop a composite alternative capable of withstanding freeway-grade truck loading while reducing manual handling risk and long-term maintenance costs.
The Challenge
The M80 Ring Road carries up to 142,000 vehicles per day, including more than 22,000 trucks. During the upgrade’s design phase, Metro North West identified three critical failings with standard concrete pit lids: structural failure under heavy load cycles, high maintenance costs, and elevated manual handling risk for field crews.
The Solution
VicRoads applied an optioneering process — weighing capital cost, maintenance accessibility, worker safety, and whole-of-life performance together. Terra Firma developed a composite fibreglass pit lid tested to AS:3996 Class C load requirements and proven well in excess of the standard load threshold. At 25kg, it can be safely handled by a single operator without lifting equipment, and installation ran at twice the speed of concrete.
The Outcomes
Across a 20-year asset life, 180 installed units delivered a project saving of over $594,000 compared to equivalent concrete lids. In VicRoads’ formal project review, Terra Firma lids received an outstanding rating across all categories. In a field crew survey, 85% rated the composite covers excellent for OHS performance, while 71% rated concrete as poor.
